On my 40' Cabo convertible, I recently removed my engine room air filters to wash them out and would like to find replacement or possibly just make new ones. The filter assembly frames are plastic/StarBoard type material stapled together with a scotch bright type mesh between.

They probably simply keep the salt spray out of the engine room, however the staples are starting to rust and some of the frames are cracked, so if I end up making new ones, I will either fasten them together or epoxy them together with new filter elements sandwiched between.

If anyone has any recommendations let me know. I'm not sure if Cabo originally fabricated them in house or were they purchased.

    Monel staples will never rust.

Why not make new frames out of aluminum or stainless? Aluminum with white powder coat would last a long time. Pretty sure you know a place that could fab you up some frames at a discount

And epoxy won't adhere to Starboard-type plastics for long. No adhesives last long:

It can be plastic welded, it seems:

If making it new, I would use dovetails on the joints to mechanically join the pieces, and to form the sandwich, maybe dowel the layers together. Then, a small amount of plastic welding to trap the dowels and dovetails.
    HDPE dowels are available:

Yes I have considered powder coated aluminum or stainless however was concerned vibration underway against the fiberglass vent plenum frame. I'm going to check out the starboard material with dowel option and let everyone know.

If you are planning the dowel approach, you might be interested in the Massca-type dowel jg. It provides for drilling two opposed 45° holes for dowels so the parts cannot come apart. I bought one from eBay and fixed drawer fronts and other T joints in a wood tool cabinet. The biggest problem with them is they only come in 8mm / 5/16" drill size. For my application, joining 12mm plywood, proper setup and clamping was essential.
